Sludge is treated as a single category in most tank specifications, and it is not one. Primary sludge from a municipal primary clarifier, waste activated sludge from an aeration basin, digested sludge leaving an anaerobic digester, and an industrial sludge carrying metals or solvents are four different materials with four different storage behaviours. They differ in dry solids, in how quickly they turn septic, in how much grit they carry, and in what the vapour space above them contains. A supplier who quotes all four from the same drawing is not engineering; they are pricing.

1. What Distinguishes One Sludge From Another?

Five characteristics drive the specification. Two sludges with identical volumes can need materially different tanks, and the difference is usually visible in the enquiry data if anyone asks for it.

  • Dry Solids Content: Typically 2 to 6 percent for liquid sludge and 15 to 30 percent for dewatered cake. Higher solids means higher viscosity, more abrasion, and a different discharge arrangement.
  • Septic Potential: Sulphate content and residence time together determine how much hydrogen sulphide forms. A tank holding sludge for weeks is a gas problem; one holding it for hours may not be.
  • Grit and Abrasives: Sludge from a plant with poor grit removal scours floors and lower walls. Industrial sludges may carry mineral or metallic abrasives that change the abrasion specification.
  • Chemical Contamination: Industrial streams may carry solvents, oils, metals or extreme pH. Standard coating range is pH 3 to 11, with 1 to 14 available on special specification, so the actual value matters.
  • Temperature: Digested sludge arriving warm, or sludge in a hot climate, pushes both the coating and the sealant. The sealant rating is usually the binding constraint at elevated temperature.
2. How Is the Coating Grade Selected?

Coating grade follows the zone, and the zone follows the chemistry. Selecting one grade for the whole vessel either over-protects the immersed floor or under-protects the vapour space, and the second error is the expensive one.

  • Vapour Space First: Where sludge goes septic, acid forms above the liquid line. The roof and upper courses should be specified at two-coat-two-fire as a minimum, and three-coat-three-fire for industrial streams.
  • Immersed Zone: Lower courses in permanent immersion are less severely attacked. Two-coat-one-fire can be appropriate for municipal sludge where the material stays aerobic.
  • Abrasion Zone: The floor and the lower wall where grit collects should be specified with abrasion in mind, and the discharge arrangement should minimise the scouring distance.
  • Thickness and Test Voltage: Expect 210-430 microns for 2C1F tested at 900 V, and 240-480 microns for 2C2F and 3C3F tested at 1500 V across one hundred percent of the surface.
  • External Protection: Sludge splashes and washdown water attack the outside of the tank. The external coating system should be specified to the same standard as the internal one.
3. What Role Does the Sealant Play?

On a bolted sludge tank the coating protects the plate and the sealant protects the seam, and the seam is where the gas escapes. A perfectly specified coating with an incompatible sealant produces an odourous tank with an intact lining, which is a difficult problem to explain to a neighbourhood.

  • Sulphide Compatibility: The sealant must be rated for hydrogen sulphide exposure. Standard sealants that perform acceptably on water tanks can degrade in a septic sludge vapour space.
  • Temperature Rating: Sealant selection should be made against the maximum operating temperature including excursions, because this is where warm digested sludge creates problems.
  • Bolting Specification: Grade 8.8 bolts with a defined torque sequence are what give the joint its compression. Sealant performance depends on the bolted joint holding its preload.
  • Gas Tightness Testing: Where gas tightness is a requirement, it should be stated with a test method and acceptance criterion, not left as an expectation.
